How to Solve AGV Drive Problem: Overheating & Signal Loss

A recurring AGV drive problem can paralyze a 24/7 automated warehouse faster than any software bug. “We were losing three units a day to thermal shutdown,” a logistics manager told us during a site audit last month. This type of failure usually isn’t about motor power. It is about how the drive system handles peak loads and signal interference.

Diagnosing Thermal Shutdowns in AGV Drives

Most AGV drive problems start with heat. When a robot carries a heavy pallet, the current spikes. If your drive isn’t rated for high-frequency duty cycles, the internal FETs will overheat. This triggers a safety shutdown. To fix this, we recommend moving to a 48V system with active thermal monitoring. Our S9750 series includes an internal thermistor. It sends real-time data to the PLC. This allows the AGV to slow down before it hits the critical temp limit, preventing a hard stop.

Fixing Signal Lag and EMI Issues

Another invisible AGV drive problem is signal jitter. In a warehouse full of WiFi and high-power cables, PWM signals often get “dirty.” This makes the steering jittery. The solution is switching to a Serial Bus protocol like RS485. Because RS485 is a differential signal, it ignores the background electrical noise. We recently helped a client retrofit their fleet with S8335DW-Bus servos. The result was a 40% reduction in steering errors.

Mechanical Wear and Stall Protection

Finally, check your stall protection settings. A common AGV drive problem occurs when a robot hits a floor debris. If the motor keeps trying to turn, it will burn out the windings. Our smart actuators have a built-in “Stall Current Limit.” If the motor is blocked for more than 2 seconds, it cuts power to 10%. This saves the motor and the gearbox. It turns a potential $500 replacement into a simple 5-minute maintenance task.
